Optimus Prime took a back seat for a few, so I started on an Iron Man suit. Only about an hour or so into it... Can't wait to get this thing done this week when I can put more than 20 minutes a time in to it...

Ok here is the good news and the bad news - Good news is here is some updates - the bad news, I have to resculpt it - it fell, the clay shifted, and didn't comp for it, so it's not sitting straight on the face underneath, and there is no way that you'd be ale to see out of it, and it wold take more time to try to fix it, than the couple of hours it took to just sculpt the original... So, You're going to see a new sculpt here in a day or so.

Hey everyone - thanks for the kind words - Yea the good thing is, one, I caught it now - and two, I know where my mistakes are and how to fix them - so I am hoping to get a pulled copy in resin by the weekend... More updates to come!~!

The guy uses insulation foam and bondo to make the helmet. Then he makes a silicon mold and uses resin to make a wearable mask. I haven't tried it myself, but I really want to. See, when I've tried to make robot type masks with clay I've found it very difficult to get nice sharp edges, and getting the surface as smooth as I want.
Are you building the whole suit? Do you intend to wear it? I'm infinitely curious about this as it has been kind of dream of mine to make my own battle armor. If you are making a wearable suit, what are you going to make the final product out of, fiberglass?

Hey there Smolder...
Yea. if you know what you're doing, you can get a sharp edge with clay, you just need the right clay... In my case, I use either NSP Hard, CM50 or P40, all Chavant clays. For getting the surface smooth, take some WD-40 and a folded paper towel - Mist the WD40 on the clay, then lightly "buff" the clay with the paper towel. Just note: When you apply the WD40, let it dry completely before adding clay to the spot where you sprayed.
Also, make sure your rakes are sharp, that is another big thing people forget - make sure your tools are sharp ;-)
Now for the suit, I am going to make a platinum-cure silicone mold with Smooth-On Rebound25 and using Alumilite Resin and metallic Powder. From the faceplate shall come the rest of the suit as that is what I am using for the "Scale" as it were for the suit.
The final suit will be a variety of different materials based on what the person wants to use the suit for, ability of movement, application etc
An example of a "high end" suit for max-wearability would be as follows:
Helmet:resin
Neck:flex
Chest/Back: fiber-resin
Shoulder Bells:flex - attached to chest
Biceps: resin/fiber
Forearms:flex foam
Hands:flex bottom with resin tops
Cod:flex foam
Quads:fiber/resin
Shins/Boots: Fieberglass/resin/flex foam25
So there is a slew of materials, plus lighting, sounds, automation with in the suit... there is a lot going on with this.

Wow, that's an awesome tip, I've been struggling with that for awhile. Thanks for listing all the materials; believe it or not I find that very educational. Man, I want to run out to the garage right now and get started just to try it out!
Please keep us up to date with progress pictures, especially when you get to the casting. Thanks again for sharing :)

One question: Is there any particular reason for choosing to mould in platinum-cure rather than tin?

The platinum cure that I use, the Rebound 25, is a super-strong, extremely flexible mold rubber that is very. very tough to put any miles on so to speak.The other reason being, you only need 4 painted coats of this stuff and you're done. The other reason is, I can pour resin, urethane, poly, foam latex, even low-temp meltable metals, like copper and pewter, brass and nickel, in to this mold. Its awesome stuff... Costs a few doallars more, but I can use the ONE MOLD to pour 10 copies in 10 different materials...
On the other side of things, here is a quick update... first mold and test pull tomorrow...
Ready for molding and test pulling, then sanding, and re-mold!!

Just a quick update - I pulled these on the 17th and have really been swamped with other work - I am really thinking about switching gears and doing a War Machine suit just because it's a bigger suit, and there are a lot of us who are bigger guys... The pulls aren't sanded or anything just yet, I was toying with some gun metal powder from Alumilite and they work amazingly well - I just wish the pics showed them the justice they deserve... Also in the pic you'll notice the outline for the rest of the helmet... I have to wait for the face plate to come back from my tech before I sculpt the rest of the helmet to accom. for the wiring and servo placement, so this is going to be a big project - be it the Iron Man and/or the War Machine.
